Hot-iron plastic welding and TIG aluminum welding answer different needs in dirt bike repair: the first quickly fixes a cracked fairing or fender, the second durably closes an engine case or frame crack, but demands noticeably more demanding equipment and technique.

Why these two techniques aren’t improvised the same way

The polypropylene plastic used in fairings melts at low temperature and works with a simple plastic welding iron, an affordable tool accessible to a motivated beginner. The aluminum used in cases and some frames, on the other hand, needs a much higher temperature, shielding by inert gas (argon) to prevent oxidation during melting, and a dedicated TIG welder — a technique mastered through practice, not on the first try on an important part.

A plastic welding iron with temperature control, a few polypropylene filler rods matching the color of the part being repaired, and a degreaser round out the basic kit. For the repairs detailed in broken plastics, this equipment is largely enough to get a solid, clean result.

Gearing up for TIG aluminum welding

A TIG welder capable of AC current (essential for aluminum, unlike steel which welds in DC), an argon bottle, suitable tungsten electrodes, and aluminum filler metal matching the part’s alloy make up the minimal equipment. This gear represents a bigger investment, worth considering if you plan to regularly repair engine cases or other aluminum parts rather than for a one-off job.

Basic technique for getting started

For plastic, work in small successive passes, letting it cool between each, rather than one continuous melt that weakens the surrounding material. Always bevel the crack’s edges into a V before starting, so the melted plastic has a space to anchor solidly. For aluminum, clean the part scrupulously before welding: the slightest trace of grease or oxide causes porosity in the weld bead that weakens the repair. Preheat thick parts slightly before welding, to avoid a thermal shock that would spread a crack instead of closing it.

Knowing your limits

A failed plastic repair is easily redone, the material staying available for a second attempt. A failed aluminum weld on a structural part (frame, swingarm), on the other hand, can permanently compromise the part’s safety: for these critical repairs, it’s better to practice on scrap metal before tackling a genuinely important part, or hand the job to an experienced welder.
